SM811 replacement problem
On one location we have a redundant PM865 HI controller with SM811 modules installed (v5.1). One SM811 module stopped working so we have shut down the non-working PM865/SM811 pair (while the other pair continued to work), bought a new SM811, downloaded the firmware in a test environment (FW is exactly the same as on-site) and went to install it back on-site. We inserted the module, connected the SM811 synch cable, powered-up the controller and the redundant PM865/SM811 pair synchronization started. We waited for 20 mins. but the synchronization didn't succeed (the synch led was flashing all the time). During that, we were able to go online in a CB, but there was a message saying "Unit A RUNNING, Unit B SYNCHRONIZING, Awaiting Hotinsert Confirmation, Redundant Mode enabled". We could have seen the both SM811 modules on a REMOTE SYSTEM -> Firmware Information, but we stopped the synchronization process due to time overrun. The firmware installed on-site is SM811_NON_CERT 5.1.1310.0 2015-06-04 (BasicHWLib 5.1-1).

Keep in mind that based on the firmware running in Hi and it's Ci will tells the type of SIL integrity.
If certified fw is running in both controller & Sm 811 then it will be sil3, if sm810 then SIL 2.
As per your explanation you are Running with non certified fw then system will acts as normal PA controller means no SIL.
Ensure sm811 has same firmware in both units.
And follow hot insert procedure.
Ensure hot insert pulse button configured for both SM and sync cable connected between SM
Press hot insert button once before and after faulty SM.
Note: SIL applications will be stopped momentarily during this operation.
