The I/O Channel at x.x.x.x was used by another application at the last download
I am having a hard time believing that this error message is working as intended.
We are commissioning the upgrade of around 1500 I/O channels which involve moving many of those signals to a new application. Whenever we download hardware changes we are faced with this error message.
"Copy Unconnected Channels" is turned off in the controller settings, but this makes no difference.
What am I missing ? How do we stop this happening ?

I think you are moving the IO Connection from one application to the another application in the running Controller.Do one thing, first disconnect the IO connection from the controller (i.e Old application) and download it.Then connect the IO connection from the new application
This is a known issue with work around: 'Disable Copy unconnected outputs in the settings on the controller object and initiate a new download.'
If this does not help, then you need to follow the workaround:
'1. Disconnect the channel from the variable in the first application,
2. Perform a download.
3. Connect the channel to a variable in the other application.
4. Perform a second download'
