Is it possible to do online upgrade of from 5.0SP2 revE vto FP4?
We are planning to do online upgrade of system from 5.0 to 5.1FP4.
Is it possible? also we heard upgrading controller firmware is optional. will it work here if i dont upgrade controller firmware?

First of all, you can not do upgrade of system from 5.0SP2 directly to 5.1 FP4. You need to do it two steps. Upgrade the system from 5.0SP2 to 5.1 RevC and then use FUT (Featurepack update tool) to upgrade it to FP4. or 5.1 RevD and then use FUT to 5.1 FP4 RevD.
Yes, upgrading controller firmware is optional and you can use controllers with old and new firmware together in co-exixtence mode. But the builds that can co-exist is limited.
Also, if the controller firware needs to be upgraded, you need to check which versions support online upgrade to FP4.

The workflow is as follows:
- 5.0 SP2 RevE to latest revision of 5.1
- 5.1 latest revision to latest Feature Pack

IS it possible to keep Controller firmware same means at 5.0 level, but following considerations are present:
- Check the limitations in Release Notes.
- ABB AC800M Coexistence SV50 SP2 5.1 would be required on 5.1
- During Controller project upgrade, do not change HArdware Libraries
- Warm download will be required after control project upgrade

Yes, it’s possible to upgrade from 5.0 SP2 to 5.1 FP4 online, refer 3BSE036342-511_D_en_System_800xA_5.1_Upgrade.pdf, and page number 63 onward you can refer the procedure for the Online Upgrade.
Split the existing 5.0 SP2 servers client server network into 2 networks, one with 5.0 SP2 and other one for the new upgrade system, like bring all the secondary 5.0 SP2 servers and upgrade it to 5.1 FP4 which includes the Windows 2003 to Windows 2008 with related drivers also., Once all the Secondary servers are upgraded to 5.1 FP4 connect the existing controllers to the upgraded system. Then Upgrade all the Primary 5.0 SP2 servers to 5.1 FP4 and connect to the running system.
Main thing to focus when upgrade the servers one-by-one in order to keep redundancy of the system as long as possible.

800xA 5.1 Feature Pack 4 has introduced a new (major) version. The 800xA 5.0 SP2 version of BasicHWlib (5.0-2) and the 800xA 5.1 version of BasicHWlib (5.1-0) can coexist with the new version (5.1-1) in the 800xA System, and must be used if any controllers are going to stay with the firmware from 800xA 5.0 SP2 and/or 800xA 5.1. The Control Builder project upgrade will be started automatically the first time the project is opened. It can also be explicitly triggered by starting an empty Control Builder and selecting: Tools > Maintenance > Upgrade Project
During the upgrade Control Builder asks if the user wants to use the new (5.1-1) or old (5.0-2 or 5.1-0) BasicHWLib version for the controllers in the project. If the intention is to upgrade controller firmware the new version should be selected. If the intention is to not upgrade controller firmware the old version must be selected.
